From the 2009 FRB New Currency Budget:

Projected average cost to print one 1 Dollar bill: 5.2 cents.

Projected average cost to print one “new” 5 Dollar bill: 9 cents.

Projected average cost to print one “new” 10 Dollar bill: 9.3 cents.

Projected average cost to print one “new” 20 Dollar bill: 9.9 cents.

Projected average cost to print one “new” 50 Dollar bill: 9.9 cents.

Projected average cost to print one current 100 Dollar bill: 9.7 cents.

Projected estimate of cost to print one as-yet-unseen “new” 100 Dollar bill: 13.4 cents.
